    Effect of laser parameters and shielding gas flow on co-axial photodiode-based melt pool monitoring signals in laser powder bed fusion

    Melt pool monitoring using co-axial photodiodes is increasingly used for online quality monitoring in PBF-LB AM. However, the fundamental correlations between different processing conditions and the co-axial photodiode signals are not well understood. In this study the impact of laser parameters and the shielding gas flow speed on co-axial photodiode-based melt pool monitoring signals is established. It is shown that laser power has positive linear correlation with the photodiode signal, while the correlation with scanning speed is non-linear in the form of y=ax–b. The focal point position, scanning orientation and shielding gas flow speed have highly non-linear response on the photodiode signal, depending on the combinatorial effects of the parameters. These underlying physical correlations should be carefully assessed and taken into consideration when trying to establish correlations between photodiode-based melt pool monitoring signal and defect formation in the PBF-LB process

    This thesis work aims to produce a life cycle inventory (LCI) in the comparison between one method from advanced manufacturing (AM) and one method from conventional manufacturing (CM). For the AM, a powder bed fusion laser beam (PBF-LB) has been utilized, and for CM, CNC-mill and CNC-lathe has been utilized. The comparative assessment was performed for the manufacturing phase of three different metal components. Two of the components are commercial products from SEW-Eurodrive Oy and Proventia Oy. The third component is a spur gear optimized and designed by the author for AM and a solid gear for CNC-machining. Most of the components were manufactured from stainless steel 316L, but the SEW component manufactured with CNC was made of 11SMn30+C. The three components have been 3D printed with an SLM 125 HL. For post-processing, EDM was utilized to separate the build plates and CNC for the final operations. Similarly, the three components were manufactured with a CNC mill, and the SEW part was also made with a CNC lathe. The experiments performed in this thesis aim to replicate a real-life manufacturing scenario while measuring the input values. Hence, efforts have been made to reproduce the functional characteristic of the components, such as tolerances, thread sizes and surface roughness. These experiments aimed for accurate measurements of the consumables, such as argon gas and raw material waste. Energy meter devices were installed in all the machines to obtain electricity consumption during the operations and stand-by procedures. The results for the energy consumption were higher for the PBF than the CNC machining in all the components. The Proventia and SEW components manufactured with CNC-mill had higher material waste than those manufactured with PBF. The finished part weight from the optimized gear manufactured in PBF was 40% lighter than the solid gear manufactured with CNC-mill. The waste for the optimized gear manufactured with PBF was 69% greater than the solid gear made with CNC-mill. Both required almost the same total raw material input. The Proventia part was manufactured twice in PBF with a 30 µm and 50 µm layer thickness. The 50 µm layer thickness component consumed 10% less energy and argon gas and generated 16% less waste. The SLM 125 HL consumed 1.145 kg of argon gas to fill the chamber before printing. This SLM machine has a single laser and consumed an average of 2.3 kWh during the utilization of the laser and 1.35 kWh when the laser was not melting. The material waste of the filters and sieving from the SLM process were higher than expected.Tämän opinnäytetyön tavoitteena on tuottaa elinkaariinventaari (LCI) vertaamalla yhtä edistyneen valmistuksen (AM) menetelmää ja yhtä tavanomaisen valmistuksen (CM) menetelmää. AM:ssä on käytetty jauhepetifuusiolasersädettä (PBF-LB) ja CM:ssä CNC-jyrsintä ja CNC-sorvi. Vertaileva arviointi suoritettiin kolmen eri metallikomponentin valmistusvaiheelle. Kaksi komponenteista on SEW-Eurodrive Oy:n ja Proventia Oy:n kaupallisia tuotteita. Kolmas komponentti on tekijän AM:lle optimoima ja suunnittelema hammaspyörä ja kiinteä hammaspyörä CNC-koneistukseen. Suurin osa komponenteista valmistettiin ruostumattomasta teräksestä 316L, mutta CNC:llä valmistettu SEW-komponentti oli 11SMn30+C. Kolme komponenttia on 3D-tulostettu SLM 125 HL:llä. Jälkikäsittelyssä EDM:llä erotettiin rakennuslevyt ja CNC loppukäsittelyä varten. Vastaavasti kolme komponenttia valmistettiin CNC-jyrsimellä ja SEW-osa myös CNC-sorvilla. Tässä opinnäytetyössä tehdyt kokeet pyrkivät toistamaan tosielämän valmistusskenaariota samalla kun mitataan syöttöarvoja. Tästä syystä on pyritty toistamaan komponenttien toiminnalliset ominaisuudet, kuten toleranssit, kierrekoot ja pinnan karheus. Nämä kokeet tähtäsivät kulutushyödykkeiden, kuten argonkaasun ja raaka-ainejätteen, tarkkoihin mittauksiin. Kaikkiin koneisiin asennettiin energiamittarit sähkön kulutuksen ottamiseksi toiminnan ja valmiustilan aikana. Tulokset energiankulutuksesta olivat PBF:n osalta korkeammat kuin CNC-työstössä kaikissa komponenteissa. CNC-jyrsimellä valmistetuissa Proventia- ja SEW-komponenteissa materiaalihukkaa oli enemmän kuin PBF:llä valmistetuissa. PBF:llä valmistetusta optimoidusta vaihteesta valmistetun osan paino oli 40 % kevyempi kuin CNC-jyrsimellä valmistettu umpivaihde. PBF:llä valmistetun optimoidun vaihteen hukka oli 69 % suurempi kuin CNC-jyrsimellä valmistetussa kiinteässä vaihteistossa. Molemmat vaativat lähes saman kokonaisraaka-aineen. Proventia-osa valmistettiin kahdesti PBF:stä 30 µm ja 50 µm kerrospaksuuksilla. 50 µm:n kerrospaksuuskomponentti kulutti 10 % vähemmän energiaa ja argonkaasua ja tuotti 16 % vähemmän jätettä. SLM 125 HL kulutti 1 145 kg argonkaasua kammion täyttämiseen ennen tulostamista. Tässä SLM-koneessa on yksi laser ja se kulutti keskimäärin 2,3 kWh laserin käytön aikana ja 1,35 kWh, kun laser ei sulanut.     Going Beyond Counting First Authors in Author Co-citation Analysis

    The present study examines one of the fundamental aspects of author co-citation analysis (ACA) - the way co-citation counts are defined. Co-citation counting provides the data on which all subsequent statistical analyses and mappings are based, and we compare ACA results based on two different types of co-citation counting - the traditional type that only counts the first one among a cited work's authors on the one hand and a non-traditional type that takes into account the first 5 authors of a cited work on the other hand. Results indicate that the picture produced through this non-traditional author co-citation counting contains more coherent author groups and is therefore considerably clearer. However, this picture represents fewer specialties in the research field being studied than that produced through the traditional first-author co-citation counting when the same number of top-ranked authors is selected and analyzed. Reasons for these effects are discussed

    Sources of variability in metal additive manufacturing: Effects of machine architecture-defined process parameters in PBF-LB AM

    Laser powder bed fusion additive manufacturing (PBF-LB AM) has matured from rapid prototyping into an industrial manufacturing technology used to produce critical end-use parts for demanding applications in the aerospace, nuclear, and other regulated industries. However, the high variability in the mechanical properties of parts produced using PBF-LB AM is a major hindrance to further advancement and wider adoption of this potentially revolutionary manufacturing technology. The purpose of this dissertation is to identify the root causes of the observed variability in properties of PBF-LB manufactured parts and quantify their impact. This is explored in the context of machine architecture-defined process parameters, which have rarely been adequately considered in studies related to PBF-LB material properties. Specifically, the objective is to study the effects of shielding gas flow speed, re-coater blade type, and laser beam focal point position on the quality of PBF-LB manufactured parts. Practical guidance is provided on how these parameters should be considered in additive manufacturing procedure specifications (AMPS) or similar process control approaches aimed at assuring repeatable material properties. Furthermore, the variability in mechanical properties of 316L stainless steel produced using different machines and powders was studied, including exploration of the potential of using standardized post-process heat treatments to reduce variability. Additionally, this thesis presents strategies for in-situ process monitoring for quality assurance purposes. The results highlight the significant impact of the previously understudied machine architecture-defined process parameters on the PBF-LB process. These parameters should be considered essential to the process. Post-processing with hot isostatic pressing reduced variability in most of the studied properties, but at the cost of an associated significant reduction in absolute properties. Co-axial photodiode-based melt pool monitoring and contact-image sensor-based powder bed imaging are effective means of direct and continuous monitoring of the state of the actual fundamental unit processes in the PBF-LB process: the spreading of the powder layer and the selective laser melting of it.---- Laser-jauhepetisulatukseen perustuva lisäävä valmistus on kehittynyt prototyyppien pikavalmistuksesta teolliseksi valmistusteknologiaksi, jota käytetään kriittisten komponenttien tuotantoon vaativissakin sovelluskohteissa esimerkiksi ilmailualalla, ydinvoimateknologiassa ja muilla vastaavilla säännellyillä teollisuuden aloilla. Suuri hajonta valmistettujen kappaleiden mekaanisissa ominaisuuksissa on kuitenkin osoittautunut merkittäväksi haasteeksi tämän valmistavaa teollisuutta mahdollisesti mullistavan valmistusteknologian edistymiselle ja laajemmalle käyttöönotolle. Tämän väitöskirjan tarkoitus on tunnistaa laatuvaihtelun takana olevat perusilmiöt prosessissa sekä kvantifioida niiden vaikutuksen suuruus valmistettujen kappaleiden ominaisuuksiin. Tätä lähestytään ns. koneen arkkitehtuurin määrittämien parametrien näkökulmasta, joiden vaikutusta prosessiin on tutkittu hyvin vähän ja joiden raportointi aiempien tutkimusten menetelmäkuvauksissa on ollut vaillinaista. Tarkalleen sanottuna, tavoite on selvittää suojakaasun virtauksen, jauheen levittimen tyypin ja lasersäteen polttopisteen paikan vaikutus laser-jauhepetisulatuksella valmistettujen kappaleiden laatuun. Tulokset antavat käytännön ohjeita, kuinka näitä parametreja tulisi käsitellä valmistusohjeissa tai muissa vastaavissa prosessin laadunhallintadokumenteissa. Työssä tutkitaan myös eri kone-jauhe kombinaatioiden aiheuttamaa hajontaa 316L ruostumattoman teräksen mekaanisissa ominaisuuksissa ja standardoitujen jälkilämpökäsittelyjen mahdollisuuksia hajonnan pienentämiseksi. Lisäksi väitöskirjassa esitetään menetelmiä prosessimonitoroinnin käyttämiseksi laadunvarmistustarkoituksiin. Tulokset korostavat aiemmin vähän tutkittujen koneen arkkitehtuurin määräämien parametrien merkittävää vaikutusta laser-jauhepetisulatusprosessiin. Tästä syystä niitä tulee käsitellä välttämättöminä parametreina prosessin laadunhallinnassa. Isostaattinen kuumapuristus jälkilämpökäsittelynä vähensi hajontaa useimmissa mitatuissa mekaanisissa ominaisuuksissa, mutta tämä heikensi merkittävästi vastaavien ominaisuuksien absoluuttiarvoja.     In this thesis the effect of focal point parameters in fiber laser welding of structural steel is studied. The goal is to establish relations between laser power, focal point diameter and focal point position with the resulting quality, weld-bead geometry and hardness of the welds. In the laboratory experiments, AB AH36 shipbuilding steel was welded in an I-butt joint configuration using IPG YLS-10000 continuous wave fiber laser. The quality of the welds produced were evaluated based on standard SFS-EN ISO 13919-1. The weld-bead geometry was defined from the weld cross-sections and Vickers hardness test was used to measure hardness's from the middle of the cross-sections. It was shown that all the studied focal point parameters have an effect on the quality, weld-bead geometry and hardness of the welds produced

    This study is done as a part of VTT’s Mineral Economy innovation programme, which aims at developing technological innovation for a profitable circular economy. The possibilities of enhancing the sustainability of the manufacturing industry are studied by utilizing metallic waste streams from the manufacturing industry as feedstock material for powder bed fusion (PBF) additive manufacturing (AM). The goal is to apply the concept of circular economy into AM, in attempt to provide solutions simultaneously for issues regarding conventional recycling of scrap and the high price of feedstock material used in PBF AM. This study consists of a literature review and experimental part. In the literature review the possibilities and potential benefits of the proposed recycling methods are explained. Based on the findings from the literature, suitable waste streams and powder preparation technologies were selected for a case study. In the experiments the objective was to prepare spherical powder from 100 % scrap feedstock following two routes: 1) mechanical milling and further plasma spheroidization (if needed) of agglomerated residue powder, and 2) gas atomization of solid scrap. These were scrap generated as a side stream during the PBF process. The powder properties were analysed and test specimens for the determination of mechanical properties were made from the prepared powders and commercial reference powder with SLM 125 HL powder bed fusion machine. Based on the literature review, the proposed recycling routes use less energy than the conventional recycling. Additive manufacturing also inherently generates less waste than the conventional manufacturing of today. The experimental work proved the technical feasibility of recycling new scrap into suitable powder for PBF via gas atomization of solid scrap and jet milling of agglomerated residue powder. Therefore shifting from subtractive towards additive manufacturing will enhance the sustainability of the manufacturing industry.Diplomityö on tehty osana VTT:n Mineraaliekonomia-hanketta, joka tähtää teknologisiin innovaatioihin, joilla edesautetaan kannattavaa kiertotaloutta. Työssä tutkittiin mahdollisuuksia käyttää valmistavan teollisuuden metallijätettä jauhepetitekniikkaan perustuvan lisäävän valmistuksen raaka-aineena. Tavoitteena on soveltaa kiertotalouden ajatusta lisäävään valmistukseen. Pyrkimyksenä oli yhtäaikaisesti tuottaa ratkaisuja konventionaalisen kierrätyksen ongelmiin ja lisäävän valmistuksen raaka-aineen korkeaan hintaan. Tutkimus koostuu kirjallisuuskatsauksesta ja kokeellisesta osuudesta. Kirjallisuuskatsauksessa kartoitettiin ehdotettujen kierrätysreittien soveltamismahdollisuuksia ja hyötyjä. Katsauksen perusteella valittiin eräät soveltuvat jauheenvalmistusreitit ja jätevirrat kokeelliseen osuuteen testattaviksi. Kokeissa valmistettiin jauhepetitekniikkaan soveltuvaa metallijauhetta sata prosenttisesta kierrätysromusta. Jauhetta valmistettiin kahdella eri prosessilla: 1) agglomeroituneen jätejauheen mekaaninen jauhatus yhdistettynä tarvittaessa plasma pyöristykseen sekä 2) tukirakenteiden ja viallisten komponenttien kaasuatomisointi. Hyödynnetyt jätteet olivat peräisin tuotteiden valmistuksesta jauhepetitekniikalla. Romusta valmistettujen jauheiden ominaisuuksia verrattiin kaupallisen jauheen ominaisuuksiin. Molemmista jauheista valmistettiin koekappaleita mekaanisten ominaisuuksien määrittämiseksi jauhepetisulatukseen perustuvalla SLM 125 HL laitteella. Kirjallisuuskatsauksen perusteella työssä ehdotetut kierrätysreitit kuluttavat vähemmän energiaa kuin konventionaalinen kierrätys. Lisäävä valmistus myös synnyttää lähtökohtaisesti vähemmän jätettä kuin nykyisin yleisesti käytetty materiaalia poistava valmistus. Kokeet osoittivat kiinteästä jätteestä kaasuatomisoinnilla ja agglomeroituneesta jauhejätteestä suihkujauhamisella valmistetun jauheen soveltuvuuden jauhepetitekniikan raaka-aineeksi ja täten näiden kierrätysreittien teknologisen toteutettavuuden. Näin ollen siirtyminen kohti lisäävää valmistusta tulee parantamaan valmistavan teollisuuden kestävyyttä

    “Variations on the Author” discusses two of Eduardo Coutinho’s recent films (Um Dia na Vida, from 2010, and Últimas Conversas, posthumously released in 2015) and their contribution to the general question of documentary authorship. The director’s filmography is characterized by a consistent yet self-effacing form of authorial self-inscription: Coutinho often features as an interviewer that rather than express opinions propels discourses; an interviewer that is good at listening. This mode of self-inscription characterizes him as an author who is not expressive but who is nonetheless markedly present on the screen. In Um Dia na Vida, however, Coutinho is completely absent form the image, while Últimas Conversas, on the contrary, includes a confessional prologue that moves the director from the margins to the center of his films. This article examines the ways in which these works stand out in the filmography of a director who offers new insights into the notion of cinematic authorship

    Appropriate Similarity Measures for Author Cocitation Analysis

    We provide a number of new insights into the methodological discussion about author cocitation analysis. We first argue that the use of the Pearson correlation for measuring the similarity between authors’ cocitation profiles is not very satisfactory. We then discuss what kind of similarity measures may be used as an alternative to the Pearson correlation. We consider three similarity measures in particular. One is the well-known cosine. The other two similarity measures have not been used before in the bibliometric literature.     Dispelling the Myths Behind First-author Citation Counts

    We conducted a full-scale evaluative citation analysis study of scholars in the XML research field to explore just how different from each other author rankings resulting from different citation counting methods actually are, and to demonstrate the capability of emerging data and tools on the Web in supporting more realistic citation counting methods. Our results contest some common arguments for the continued use of first-author citation counts in the evaluation of scholars, such as high correlations between author rankings by first-author citation counts and other citation counting methods, and high costs of using more realistic citation counting methods that are not well-supported by the ISI databases. It is argued that increasingly available digital full text research papers make it possible for citation analysis studies to go beyond what the ISI databases have directly supported and to employ more sophisticated methods
