Integrating simulation and machine learning for accurate preform charge prediction in Sheet Molding Compound manufacturing

    No full text
International audienceThe Sheet Molding Compound (SMC) process is essential in high-volume manufacturing of composite structures due to its scalability and efficiency. A primary challenge, however, lies in determining the initial charge shape that ensures complete mold filling without excessive overflow, typically resolved through labor-intensive trial and error. While simulations can anticipate the mold filling outcome, they often lack the capability to fine-tune the initial preform configuration, leading to inefficiencies in both time and material. This study presents an innovative, simulation-driven approach for accurately predicting initial charge shapes for two-dimensional (2D) mold designs. By employing Darcy's Law and a fixed mesh grid framework, the methodology simulates a reverse material flow to trace the optimal preform shape. A complementary machine learning (ML) model was then developed to predict the preform shapes based on mold geometry, final thickness, and initial charge thickness. Serving as a digital twin of the SMC process, this ML model delivers results with comparable accuracy to simulations, significantly enhancing computational efficiency and avoiding common convergence issues in traditional simulations. This ML-driven digital twin approach also provides a robust proof of concept for addressing initial charge shapes in complex three-dimensional (3D) molds, where the computational demands of reverse flow simulations may present challenges. This combined simulation and ML framework equips manufacturers with a more precise and efficient tool for optimizing SMC processes, minimizing material waste, and reducing production time

International audienceThe quaternary TixAlyTazN system has demonstrated superior thin film properties compared toconventional TixAlyN coatings. Beyond the influence of Ta content, the deposition method plays acrucial role in determining the structural and mechanical characteristics of the films. In this work, high-power impulse magnetron sputtering (HiPIMS) was used to deposit dense, tough, and hard TixAlyTazNcoatings with different compositions from composite targets. These coatings were compared withTiAlN films. The impact of Ta incorporation was investigated both experimentally and throughnumerical simulations. Thin film growth and composition were modeled using VirtualCoaterTM, whichprovided valuable insights into the role of Ta in enhancing film densification and clarified the linkbetween target and film compositions. Subsequent experimental characterization of mechanical, structural, and thermal properties revealed the significant advantages conferred by Ta addition. Theimprovements are attributed to: (1) enhanced hardness due to densification induced by energetic Taion bombardment, (2) stabilization of the cubic phase at elevated temperatures, and (3) improvedthermal resistance through the formation of a homogeneous (TixAlyTaz) oxide layer, in contrast to theAl₂O₃/TiO₂ bilayer typically observed in TiAlN coatings, as confirmed by XPS depth profiling. Finally, drycutting tests confirmed a marked increase in tool life and improved surface finish of the machinedcomponents

Fatigue resistance is a critical limitation for the service reliability of LPBF-produced H13 tool steel in die-casting molds, where cyclic thermomechanical loads promote crack initiation at process-induced defects. This work proposes an ultra-high substrate preheating strategy (500°C) to reconfigure microstructural defect landscapes and residual stress states—key factors governing tension–compression fatigue performance (R = –1).A fundamental study of compressive behavior under elevated preheating, benchmarked against conventional 200°C, reveals that 500°C significantly reduces vertical mechanical fluctuations (10.6–17.8% vs. 24.3–54.1%). This improvement arises from martensite-to-bainite transformation, carbide precipitation, and an 86.8% reduction in residual stress (487 → 64 MPa), collectively enhancing structural stability and homogeneity. In fatigue, machined samples exhibit dual transitions in microstructure and defect morphology. μ-CT shows that defects at 500°C are predominantly spherical (>0.8), while 42% remain irregular at 200°C (0.4–1). Meanwhile, the microstructure evolves from a biphasic martensite/retained austenite matrix to a bainite-dominated multiphase configuration, shifting fatigue crack initiation from irregular defects to a competition between spherical-defect-induced and defect-free mechanisms. Consequently, machined specimens preheated at 500°C achieve 2–5× longer fatigue life under 500–1200 MPa stress amplitudes.Surface quality is also identified as a critical factor. Solidification valleys (primary roughness, PRR) act as dominant crack initiation sites in as-built samples. Compared to semi-polished samples, fully machined specimens (PRR removed) reach >17× higher fatigue life, despite only moderate roughness reduction (Sa: 25.3 → 3.5 µm). Kitagawa–Takahashi analysis shows a 3.8-fold increase in the critical defect size threshold due to residual stress relaxation, facilitating a transition from multi- to single-crack propagation. In high-cycle fatigue, preheating at 500°C enhances lifetime up to 73×, highlighting the decisive role of surface morphology.Key innovations include: (1) introducing bainitic transformation for mechanical homogenization; (2) establishing links between preheating temperature, defect morphology, microstructural evolution, and crack initiation mechanisms; (3) identifying PRR as hidden yet dominant fatigue initiators; and (4) proposing an integrated process strategy that minimizes post-processing requirements.

Impact of Processing Conditions on the Crystallization of an Alternated Tere/Iso PEKK Copolymer

International audienceThe crystallization behavior of a poly(ether ketone ketone) copolymer constituted of alternated terephthaloyl (T) and isophthaloyl (I) units (PEKK 50/50) is studied as a function of temperature by simultaneous wide-angle and small-angle X-ray scattering (WAXS and SAXS). Three samples, having different thermal or processing histories, are compared and the evolution of their crystalline morphology, crystallinity and crystal form established in details over a wide temperature window, from ~30 °C up to the full melting at 345 °C, and compared to the thermal behavior observed by differential scanning calorimetry. Whatever the initial state of this copolymer, amorphous, crystalline form I or form II, it finishes in form I above ~280 °C. We show that the previously reported form III is a defective form I (named here form I’). We also show, for the first time, the existence of a defective form II (named form II’). Form II’ transforms first to form I’ and finally to form I above ~305 °C. The thermal expansion of the crystal cell of the defective form I’ is clearly higher than the one of the most perfect form I. This is very similar to the behavior of defective phases of other semi-crystalline polymers such as polyamide 11 and some fluorinated copolymers, for instance. Moreover, the full analysis of the WAXS spectra gave very valuable information about the amorphous fraction of the polymer chains, their relative density and its evolution as a function of temperature. It turns out that the sample issued directly from the synthesis process exhibits the most dense and constrained amorphous phase co-existing with crystals of form II’. Finally, it is worth to note that whatever the thermal or processing history of this PEKK, its thermal behavior above ~280 °C becomes independent of thermal history, and therefore always predictable which is an advantage in industrial applications

Graphs are mathematical objects that are well-suited to represent complex networks (energy supply infrastructures, land, air or sea routes, network of underwater communication cables, etc.), data from multiple sensors (hydrophone networks or sensor networks for environmental monitoring) and finally time series seen as graphs using the so-called visibility algorithm. These graphs are often studied using linear algebra tools such as representation matrices and their associated spectra. Different matrices exist, each with its own advantages and disadvantages. In this thesis, we construct a generalized biparameter representation matrix, denoted Pα,k. The introduction of Pα,k allows us to unify the theories and properties derived from those traditionally used, such as the adjacency matrix and the Laplacian one. This matrix also enables us to evaluate the evolution of spectra between these matrices, essential for the classification of graphs and signals seen as graphs, a field of application that is extremely promising in terms of both the diversity of input sources and the tasks to be accomplished: detection of magnetic anomalies, detection of epilepsy in EEG signals, determination of whether a protein is carcinogenic or not. To ensure this classification, it is necessary to have similarity measures between graphs that compare structural and/or spectral elements. Two new similarity measures have therefore been developed: the first calculates the correlation between the spectra of the generalized representation matrix mentioned above, and the second compares, using statistical distances, the degree distributions of horizontal visibility graphs. In addition to time series classification, visibility graphs are valuabletools for the analysis of signals such as stochastic processes like fBm or fGn. We have thus introduced a method for estimating the Hurst coefficient, a parameter characterizing these processes, based on the extraction of two information-theoretic quantities from the degree distributions of visibility graphs: one global, namely Shannon entropy, and the second local, namely Fisher information measure. Classifying graphs can also mean characterizing their potential vulnerabilities. To this end, we introduce a measure of edge vulnerability based on the relative variation of the von Neumann entropy (based on the density matrix of the graph and reflecting the information content of the underlying physical system) if this edge is disturbed or even removed. We use two approximations of the von Neumann entropy in order to drastically reduce computation time while keeping a reasonable error: one based on a Taylor series at an optimal point, and the second on an approximation of the eigenvalues of the density matrix of the perturbed graph.

Void shape and orientation effects on anisotropic porous material formability

    No full text
International audienceThis study investigates the influence of void shape and orientation on the Forming Limit Diagrams (FLDs) of porous materials with non-quadratic anisotropy. The constitutive framework integrates the Gologanu–Leblond–Devaux (GLD) damage model, which accounts for void morphology, with Barlat’s YLD-2004-18p non-quadratic yield criterion to capture metal matrix plastic anisotropy. The combined GLD-YLD model is further coupled with the Marciniak–Kuczyński (M–K) imperfection approach to predict FLDs for anisotropic sheet metals. Results demonstrate that void morphology considerably affects formability, with prolate (needle-like) voids enhancing material ductility, as compared to oblate (plate-like) voids, while spherical voids yield an intermediate behavior. Furthermore, the study highlights that the impact of material orientation on formability involves a complex interplay of several factors, which include coupled matrix-induced and void-shape-induced anisotropy, the relative angle between the rolling direction and void orientation, and void nucleation mechanism. The model predictive capabilities are assessed against experimental FLD data for two aluminum alloys. Although these alloys show only slight sensitivity to void morphology, due to low porosity, the void shape-dependent anisotropic GLD-YLD model better captures the experimental trends as compared to the undamaged isotropic von Mises model, which overly overestimates formability on the right-hand side of FLD. The role of isotropic hardening is also examined, which shows that higher hardening improves formability, and the effect is smallest for oblate voids under balanced biaxial loading. These findings underscore the importance of incorporating both damage and matrix-induced anisotropy in constitutive modeling for accurate FLD prediction

As the rotor produces its magnetic field by induction, the power density of an asynchronous machine is lower than that of a synchronous machine. The rotor is a deforming magnetic mirror, reproducing the stator field polarity and adds harmonics. As the air-gap field is not synchronous, its position is not known. This technology provides greater robustness and reliability. Finally, by using phase shifts that are multiples of the usual phase shift, it is possible to change the polarity of the air-gap field. The multiplying coefficient is called the ‘sequence’. This change in polarity makes it possible to modify the synchronous speed and the maximum value of the mechanical torque, for the same inverter apparent power and the same modulating frequency. This thesis sets out to develop design models that take account of phenomena such as linear inter-sequence coupling (little studied in the literature) or saturation at lower computational cost. In addition, a machine control model based on flux orientation control will be developed without a position sensor for each of the machine polarities. The first model studied is a time model that is well known in the literature. It is used to transcribe the behaviour of the machine by writing the Ohm law in the stator and rotor phases. Expressing these equations in Fortescue bases makes it possible to describe the sequential behaviour of the machine, in particular the appearance of magnetic field harmonics. It is also possible to prove arithmetically that inter-sequence coupling can occur linearly because the rotor can generate field harmonics belonging to a sequence different from the initial supply sequence. This coupling depends on the number of stator and rotor phases in the machine and can affect the control of the machine. The second model studied is the permanent sinusoidal expression of the previous model. This second model takes the form of a single-phase equivalent electrical circuit. This circuit model takes into account all the sequence field harmonics of the used sequence and takes the form of a ladder circuit, already presented in the literature, whose resistive and inductive parameters are linked to the magnetising resistances and inductances of the machine. The third model studied is a section of the machine modelled by a network of reluctances excited by the stator and rotor slot currents. The reluctances are calculated from the geometry of the machine and may be linear or non-linear. A numerical resolution by inversion of the system of equations is used to calculate the magnetic state of the machine for a given excitation. The phase fluxes can be calculated and used to calculate the magnetising inductance of the machine. The results are compared with finite element simulations described in the literature and agree. However, the reluctance network model is much quicker to solve and enables saturation to be studied at lower computational cost. The indirect rotor flux orientation control model developed here enables the machine to reach a given speed under a given load and for a given power supply sequence. It is based on the estimation of the rotor flux position, calculated from the measurement of the stator Park currents and the rotor speed. The model's control parameters depend on the polarity requested, since the machine's dynamics change according to this data. Tests on a 9-phase prototype were carried out with this control system and enabled a machine efficiency map to be plotted as a function of load, speed and polarity. Knowing the efficiency enables the best sequence to be chosen for each load point.
